XYZLtd.isoneofthelargesthydro-generatingfacilitiesinIndia.Theorganisationhasbeeninthisbusinessforthelast10years.Itcoversabuildingareaof150000squaremetresandtheplantareaof50000squaremetres.Tomanagesuchlargeplantarea,theorganisationhasrealisedtheneedforhighmachinereliabilityandavailability.Forthis,XYZhasdecidedtoimplementacondition-basedmonitoring(CBM)program.Tomaketheprogramsuccessful,theorganisationformedaCBMteamfortheimplementationoftheprogram.Theteamacquiredknowledgeaboutthecurrentconditionofeachmachineand equipmentintheplantandidentifiedthefollowingloopholesintheexistingmaintenancesystem: v Presentmaintenanceincludedonlycorrectiveandscheduledactivities. v Inspectionswereconductedlessfrequently(onceina year). v Theprocedurefollowedfordeterminingfaultsonlycontainedvisualinspectionandgapmeasurement. v Measures tocontrolcontaminationin oilwerenotpresent. v There was no aggressivecontroloffailure. v Oilanalysiswasrestrictedtoidentifyinghazinesscausedbyhighlevelsofmoisture,oftenpastthedangerpoint,ordarkeningduetoadvancedstatesoflubricantoxidationand breakdown. Moreover,thereweresignificantlyhighmanpowerrequirementsandmaintenancecostsintheorganisation.Therewerefrequentfailuresofhydraulicshuttlevalvesthatmaketheunitinoperational.Torepairandrestorethesevalves,therepaircrewhadtoperformrecceofthesite(an hour eachway),disassemblethevalve,andrepairit. |

| TheCBM team,afteracquiring the knowledge, hasrealised theopportunity to improveoperatingconditionsoftheplantthroughconditionmonitoring.UndertheguidanceoftheCBMteam,thefollowingchangeshavebeenimplementedintheXYZ’splant:
v Full-timefiltrationsystemsincludingstoragetanks,oilpumps,etc.areinstalled. v Finerfiltrationmethodsareimplementedto cleanoilsystemsto tighttolerances. v Conditionmonitoringtechniquesforoilanalysisareimplementedbydefininglubricantconditioncontrol,onsitemonitoringofparticlecounts,viscosity, and moisturescreening. v Vibrationanalysisisalsoadoptedtoensureproperalignmentandbalanceofmachines’ parts and detectabnormalitiesthatmayotherwise go unnoticed. v For electrical system’smaintenance,thermographyisused. |
